It's a common misconception that if you spend a lot of money on high-quality headers with thick flanges, leaks won't be an issue. In reality, a thicker flange does help, but it cannot completely eliminate warping. Constant thermal cycling causes warping of header flanges and cast iron exhaust manifolds, as well as the exhaust flange of the cylinder head itself, especially in high performance and/or high-load environments. Leaks are imminent when the sealing surface is warped, and when there is a leak, pitting of the exhaust port sealing surface usually follows. A new set of standard gaskets will not solve the problem, but Remflex gaskets, which have a 50 percent crush built in, can seal gaps as small as 1/16-inch. Moreover, unlike traditional gaskets, they do not shrink, so they never need to be re-torqued. Surprisingly, heat - the very thing exhaust gaskets are supposed to withstand - is the leading cause of exhaust gasket failure. This is due to the fact that traditional exhaust gaskets are made of composite materials, which are blends of natural fibers and synthetic compounds bound together with rubber. Simply put, it's only a matter of time before the high temperatures in the vehicle's exhaust system burn the composite materials of the gasket, resulting in an exhaust leak. You've probably noticed the strong odor that emanates from the engine compartment after installing a new set of high-quality exhaust gaskets. That's the odor of the rubber binders in composite materials, which burn out almost instantly. When rubber overheats, it starts to shrink as well as harden. That's why you're told to re-torque the gaskets on a regular basis, and why if you don't, an exhaust leak will develop. Remflex exhaust gaskets are made of 100 percent flexible graphite and can withstand temperatures of up to 3,000 degrees Fahrenheit, so they are unaffected by the exhaust system and will not burn out, shrink, or leak.
